Water-based PU dispersions (30–50% solids, particle size 50–200 nm) are applied via knife, gravure, or foam coating at speeds up to 60 m/min, dried at 120–160°C. MVTR of 3,000–8,000 g/m²/24h and hydrostatic head of 5,000–15,000 mm H₂O are achievable. Crosslinkers such as aziridine or carbodiimide (1–5% add-on) improve wash durability beyond 50 cycles (ISO 6330). VOC content is below 50 g/L versus 400–600 g/L for solvent systems. Market share growing at 6% CAGR, driven by consumer brand sustainability commitments and EU REACH regulations phasing out DMF.
